Challenge
This 76,472 sqft warehouse in Paterson, New Jersey was running 259 legacy 450W HiBay fixtures, drawing a combined 116.5 kW during operating hours of 10 hours per day, five days per week. The aging high-intensity fixtures represented a significant and avoidable electrical load, contributing to elevated utility costs year over year. The facility owner needed a direct replacement solution that would reduce energy consumption without disrupting warehouse operations.
Solution
VK Light Solutions replaced all 259 existing 450W HiBay fixtures with DLC-listed 120W LED HiBay fixtures on a one-for-one basis throughout the Paterson facility. The new fixtures deliver the same overhead coverage while reducing the total connected lighting load from 116.5 kW down to 31.1 kW. No occupancy sensors were incorporated into this phase of the project, with savings driven entirely by the wattage reduction of the LED retrofit.
Energy Savings
The retrofit eliminates 222,222 kWh of electricity consumption per year, a 73% reduction in lighting energy use compared to the prior HiBay system. At the facility's electricity rate of $0.180 per kWh, that reduction translates to $40,000 in annual utility savings. The project also avoids an estimated 188,889 lbs of CO2 emissions each year as a direct result of the lower energy draw.
Results
The warehouse now operates with a lighting load of 31.1 kW instead of 116.5 kW, locking in $40,000 in annual utility savings for the facility owner. The one-for-one fixture replacement means the warehouse layout and light distribution remain consistent while maintenance demands are reduced given the longer service life of LED technology. The project delivers a measurable, ongoing reduction in operating costs across all 76,472 square feet of the Paterson facility.
